Begin with the structure

A board that works as a flat swatch may still crack on a fold, bow across a large panel or feel weak once it holds the product. Start with finished dimensions, product weight, internal fit, packing method and shipping conditions.

Grain direction matters. It changes fold quality, stiffness and how a carton behaves during assembly. Ask for a blank structural dummy in the intended weight and grain before approving colour or finish.

Choose the surface for the print

Coated boards hold sharp imagery and saturated process colour. Uncoated boards feel warmer and more tactile, but absorb ink and usually render colour more softly. Neither is universally better; the surface should support the visual language and required reproduction.

Dark, coloured and recycled papers can shift brand colours. Opaque foil or white ink may reproduce the intended contrast more effectively than a bright CMYK build on an unsuitable substrate.

Test the finish on the actual stock

Embossing needs fibre and thickness to hold relief. Fine foil needs a reasonably even surface. Deep letterpress works best on a softer sheet. Lamination changes colour, feel and recyclability. Approve the complete combination rather than separate swatches.

If the project uses several processes, ask which comes first. Print, coating, foil, embossing and die-cutting can affect one another, especially when registration is tight.

Make sustainability specific

A responsible choice is more than a recycled percentage. Consider certified fibre, efficient sheet use, pack weight, production quantity, transport, coatings and whether the finished pack can enter a realistic recycling stream.

Removing an unnecessary layer or reducing the carton footprint may achieve more than selecting a specialist material that performs poorly for the application.

Approve a production-minded sample

A white dummy tests structure. A printed proof tests colour and hierarchy. A finished wet proof or production sample tests the more costly details. Not every project needs every stage, but the highest-risk decision should be sampled before the full run.
